What Makes Semiconductor Construction Different From Other Sectors?

A single semiconductor fabrication site spans hundreds of acres and requires the support of an intricate network of high-purity systems. These sites sit at the cutting edge of global manufacturing, and proper construction of their facilities demands a level of precision and coordination far beyond that of other projects. 

Cleanrooms

All industrial fabrication environments require cleanliness, but none have requirements as strict as the semiconductor industry. Specialized cleanrooms are essential for protecting expensive etching equipment, lithography tools, and the semiconductors themselves from contamination. Even a single speck of dust can ruin a chip worth thousands of dollars.

It should be no surprise that semiconductor cleanrooms must meet higher standards than similar facilities in other industrial environments. Most sites require cleanrooms in ISO classes 1 to 5, meaning they must contain at most 3,500 particles (defined as anything above 5 microns in length) per cubic meter. For reference, a typical office space contains 17,500,000 parties per cubic meter. That is almost five thousand times dirtier! 

Utilities

A fab site is like an industrial city that must provide its own services. This can range from water purification, ionization and circulation so cooling towers do not overheat to power distribution so every corner of every facility has ample electricity. 

The usage of hazardous chemicals during the lithography process presents additional, unconventional safety requirements that must be addressed through toxic gas monitoring and exhaust systems. 

The sheer size of a semiconductor plant compounds the difficulty of installing and maintaining proper utilities. Even smaller sites can be as big as 500 acres, which is approximately the same size as the entire country of Monaco. Larger sites are double that size, making coverage a special challenge. 

Workforce Specialization and Scheduling

The diverse range of specialized equipment used in semiconductor fabrication requires a specialized army of technicians to install them. Workers must exercise extreme caution when performing even simple tasks because small imprecisions may cause costly damages in the long-run. Technicians engaged in more complicated tasks like welding must undergo years of additional training to meet high-purity and zero particle standards. 

Technical managers face the additional challenge of meeting precise deadlines. Many key items take valuable time to ship, so tasks must be sequenced down to the hour to avoid costly bottlenecks. 

High Costs and Risks

Semiconductor plants are far rarer than other industrial facilities because the parts and materials used are so uncommon. For example, EUV lithography machines are made by a single Dutch company called ASML; ultra-high-purity hydrogen fluoride used for etching can only be imported from Asia. The delay of a single shipment can stall the entire project and leave billions in investment stranded. 

This makes proper site construction even more important. Improper tool hookup or contamination can throw the project off schedule and destabilize global supply chains.
